Forklift Fuel Sensor: Diesel & LPG Tank Level Sending Units with Float and Resistance Output
The fuel sensor is the sending unit inside the diesel or LPG fuel tank that measures fuel level and sends a resistance signal to the fuel gauge on the dashboard. It’s a simple device — a float on an articulated arm moves a wiper across a variable resistor as the fuel level changes — but when it fails, the operator has no idea how much fuel remains. A forklift that runs out of diesel mid-shift is not just inconvenient — air enters the fuel system, requiring bleeding at the injection pump before the engine will restart. A $30 fuel sensor prevents hours of downtime.

How a Fuel Level Sensor Works:
Most forklift fuel sensors use a resistive float design — a 0-90 ohm, 240-33 ohm, or similar range depending on the gauge and manufacturer. When the tank is full, the float is at its highest point and the sensor outputs the “full” resistance value. As fuel is consumed, the float drops, the wiper moves across the resistor, and the resistance changes linearly. Some sensors output 0 ohms at empty and increase to full; others are reversed. Always verify your gauge’s expected range before ordering.
When to Replace Your Fuel Sensor:
• Fuel gauge reads empty constantly, tank has fuel → Sending unit open-circuit or float arm stuck at bottom of travel; remove and test resistance sweep
• Fuel gauge reads full constantly, tank is emptying → Sending unit shorted or float arm stuck at top of travel
• Fuel gauge needle jumps or fluctuates while driving → Float bouncing on fuel surface is normal; erratic needle with steady fuel level indicates a worn resistor track inside the sensor
• Fuel gauge inaccurate — reads 1/2 when tank is nearly empty → Float arm bent from impact during installation or tank cleaning; remove and check arm angle
• Fuel smell or leak at the sensor mounting flange → Gasket hardened or cracked; replace gasket when replacing sensor
