A forklift mast assembly is the complete vertical lifting structure that includes the inner and outer mast rails, lift cylinders, mast chains, chain sheaves, and carriage rollers — functioning as an integrated unit to raise and lower the fork carriage and payload. Mast assemblies are available in simplex (single-stage), duplex (two-stage/free-lift), and triplex (three-stage/full-free-lift) configurations, with lift heights from 3 meters for standard warehouse applications up to 7 meters for high-rack and container stacking operations. The mast assembly is the largest and most structurally critical component on a forklift — a bent rail, leaking cylinder, or seized roller bearing within the mast compromises the entire lifting system and creates an immediate safety hazard for operators and surrounding personnel. Mast replacement is typically required when the inner or outer rail channels are bent or twisted beyond alignment tolerance, when lift cylinder piston rods are scored beyond seal replacement, or when the cumulative wear on rollers, chains, and rail channels exceeds economical component-level repair.

• Mast chains show uneven tension or excessive stretch → Chain pair wear — replace chains as part of mast service
• Free-lift function not operating (full-free-lift triplex masts) → Internal free-lift cylinder failure — mast rebuild required
