The cylinder block is the cast iron structural foundation of the entire engine — the single most expensive and structurally critical component in the powertrain. It houses the precision-bored cylinder bores where pistons generate combustion power, the line-bored crankshaft main bearing saddles where the forged steel crankshaft rotates at speeds up to 2,600 RPM, the camshaft bore for mechanical valve timing, and a network of internal oil galleries (machined passages distributing 30-60 psi of pressurized oil to every bearing, bushing, and rocker arm) and coolant water jackets (circulating 50/50 glycol-water mixture to maintain 82-95°C operating temperature). A cracked or damaged cylinder block — typically from freezing (water expands 9%, splitting water jacket walls), overheating that warps the deck surface, or a thrown connecting rod punching through a cylinder wall — is usually an engine-terminal failure: transferring all rotating and reciprocating components to a replacement block is major engine surgery requiring precision measurement of every bearing clearance, cylinder bore dimension, and deck flatness tolerance.

When to Replace Cylinder Blocks:
• Cracked block casting visible externally — especially between cylinder bores, from a bore to a water jacket, or from a main bearing web to the block skirt → The crack will propagate under thermal cycling. Welding cast iron blocks is unreliable due to differential expansion. Replace block
• Cylinder head deck surface warped beyond the maximum machining limit — typically 0.1-0.15mm across the deck length → The deck cannot be machined flat without affecting piston-to-valve clearance or compression ratio. Replace block
• Main bearing saddle misaligned or out-of-round — measured with a bore gauge after removing the bearings → The crankshaft bore alignment is destroyed. No amount of align-boring can restore it reliably. Replace block
• Thrown connecting rod has punched a hole through the cylinder wall → Block is destroyed beyond repair. This is the most obvious block replacement scenario
• Freeze crack in the water jacket — coolant mixed with insufficient antifreeze, froze, and cracked the block internally → Coolant leaks into the oil or combustion chamber. Replace block. Drain and refill with proper 50/50 coolant mix to prevent recurrence
