AC vs DC Drive Motors — Which One Does Your Forklift Use?

AC drive motors are the modern standard on electric forklifts manufactured after 2010. They are powered by a variable-frequency AC controller and offer higher efficiency, regenerative braking that returns energy to the battery, and lower maintenance because they have no brushes or commutator to wear. A typical forklift AC traction motor is rated 4kW to 6.3kW at 48V and delivers smooth acceleration with precise speed control. DC drive motors were used on older electric forklifts and remain common on pallet trucks and smaller equipment. They use carbon brushes and a commutator — the brushes are wear items that require periodic replacement, and the commutator can develop scoring or sparking if maintenance is neglected. A forklift DC motor is less expensive to replace than an AC unit but has a shorter service life between maintenance intervals. Most HELI, Hangcha, and Toyota electric forklifts built from 2015 onward use AC drive systems.

Types of Forklift Motors

Forklift traction motors drive the wheels and handle acceleration, braking, and speed control. They are the highest-power motors on the forklift and operate under the most demanding conditions — frequent starts, stops, and direction reversals that generate heat. Hydraulic pump motors power the hydraulic pump that supplies oil for lifting, tilting, and auxiliary functions. They run at a constant speed when the hydraulic function is engaged and are rated for continuous duty. Hoist motors are used on reach trucks and order pickers to raise and lower the fork carriage — they are typically series-wound DC motors with high starting torque. A forklift drive motor failure is the most disruptive because it completely immobilizes the forklift, while a pump motor failure still allows the forklift to be driven to a service bay.

Signs Your Motor Needs Replacement or Repair

A failing forklift motor produces progressive symptoms: the forklift loses power or cannot maintain speed on ramps that it previously handled easily — this indicates reduced motor output from winding degradation or magnet weakening; a burning smell comes from the motor housing, indicating overheated windings or burning brush dust in a DC motor; excessive sparking is visible through the brush inspection covers on a DC motor, indicating worn brushes or a damaged commutator; the motor makes grinding or rumbling noises, indicating a failed bearing that is allowing the rotor to contact the stator; and the motor controller trips with overcurrent or overtemperature fault codes. A forklift electric motor with a failing bearing can damage the motor shaft and housing if operated, turning a bearing replacement into a complete motor replacement.

How to Order the Correct Motor

When replacing a forklift motor, verify the motor type — AC induction or DC series-wound/separately-excited. Check the voltage rating — 48V is standard for most electric forklifts, 80V for larger models. Confirm the power rating in kW and the rated RPM. Verify the mounting configuration — face-mount or foot-mount — and the shaft diameter, length, and keyway specifications. Also check the motor frame size and the electrical connector type.
