Forklift Controller: Curtis 1264/1244/1268 & ZAPI Motor Speed Controllers for Electric Forklifts

The motor controller is the brain of an electric forklift — it converts the operator’s throttle and directional inputs into precisely controlled voltage and current to the traction and pump motors. A failing controller causes the forklift to move erratically, lose power under load, or stop moving entirely. Unlike a $20 contactor that simply switches power on and off, a $400 controller uses MOSFET or IGBT power transistors to modulate motor current thousands of times per second for smooth acceleration, regenerative braking, and precise speed control. The controller is programmed to the specific motor type (series, separately excited/SEPEX, or AC induction) — installing a SEPEX controller on a series-wound motor destroys both the controller and the motor.

Types of Controllers:

Curtis 1264-5407 (48V 400A) — SEPEX motor controller for EZ-GO ST400 and similar electric vehicles. 48V operation with 400A current limit. SEPEX (separately excited) motors require independent field and armature control — the 1264 handles both circuits with programmable acceleration and braking profiles.

Curtis 1244-5651 (48V 600A) — High-current SEPEX controller for heavy-duty electric forklift traction motors. The 600A current rating handles the increased torque demand of loaded forklift acceleration and ramp climbing. Not interchangeable with lower-current controllers — using a 400A controller on a motor rated for 600A causes current limiting under load and reduced performance.

Curtis 1268-5403 (36V-48V 400A) — SEPEX motor controller for electric sightseeing cars and light industrial vehicles. Dual voltage operation (36V-48V) provides flexibility for different battery configurations.

ZAPI DUALAC2 — AC induction motor controller for modern electric forklifts. AC motors are more efficient than DC motors and require no brush maintenance, but need an AC-specific controller that synthesizes variable-frequency AC power. The DUALAC2 drives both traction and pump motors independently.

FZ5256-HELI-ZAPI — HELI-specific ZAPI control unit for HELI electric forklifts. Calibrated to HELI motor and battery specifications.

When to Replace Your Controller:

Forklift moves erratically — surges, hesitates, or accelerates without throttle input → Controller MOSFET/IGBT failure or programming corruption. Test with diagnostic tool
Forklift won’t move but contactor clicks and battery voltage is present → Controller has failed to output motor power. Check fault codes with a Curtis/ZAPI handheld programmer
Controller fault LED is flashing error codes → Look up the flash sequence. Common codes: throttle fault, contactor fault, motor short circuit, thermal cutback
Burning smell from controller area, visible scorch marks → Power transistors have failed catastrophically. Replace controller and inspect motor for short circuits before installing new unit
Forklift moves in one direction but not the other → Directional contactor or controller H-bridge failure. The controller’s forward/reverse switching circuit has failed on one side
