The clutch disc — also called clutch friction plate or clutch driven plate — is the circular steel disc with friction material bonded or riveted to both faces that sits between the engine flywheel and the transmission pressure plate. When the clutch pedal is depressed, the pressure plate releases clamping force and the disc spins freely between the flywheel and pressure plate, disconnecting engine power from the transmission. When the pedal is released, the pressure plate clamps the disc against the flywheel, and the friction material transmits engine torque through the disc’s internal splined hub to the transmission input shaft. The clutch disc is the consumable component in the clutch system — the friction material wears down with every engagement, with wear accelerating under three conditions that are unavoidable in forklift operation: starting from a stop with a heavy load (maximum torque transmitted through a partially engaged clutch = maximum friction material wear), slipping the clutch to maintain position on an incline (the friction material is being ground away while generating heat that can exceed 400°C at the friction surface), and frequent stop-start duty cycles (warehouse forklifts that change direction hundreds of times per shift wear clutch discs faster than any other vehicle type). A worn clutch disc that has reached the rivet heads will score both the flywheel and the pressure plate friction surfaces — replacing only the disc at that point guarantees the new disc will also fail early because it is running against damaged mating surfaces. The clutch disc must be matched to the transmission input shaft by two dimensions: the spline count (number of teeth on the internal hub that engages the input shaft splines) and the spline diameter — installing a disc with the wrong spline count will not fit on the shaft at all, while a disc with the correct spline count but wrong diameter or thickness will either not engage fully or will create excessive free play in the clutch linkage.

When to Replace Clutch Discs:
• Clutch slips under load — engine RPM increases but forklift speed does not → The friction material is worn below minimum thickness. Replace disc, pressure plate, and release bearing as a set
• Clutch chatters or shudders during engagement — vibration felt through the pedal and chassis → The friction material is glazed from overheating, or the disc hub splines are worn. Replace disc and inspect flywheel/pressure plate for hot spots
• Rivet heads are visible on the friction surface — the disc has worn past its service limit → The rivets have been scoring the flywheel and pressure plate. Replace disc, pressure plate, and have the flywheel machined or replaced
• Friction material is oil-contaminated — dark, shiny patches on the friction surface → The rear main engine seal or transmission input shaft seal is leaking oil onto the clutch. Fix the oil leak first, then replace the contaminated disc — cleaning does not restore friction properties
• Clutch disc hub splines are worn — the disc rocks on the input shaft → Worn splines cause uneven clutch engagement and will eventually strip completely, leaving the forklift immobile. Replace disc and inspect the input shaft splines for corresponding wear
